Hallo Ulrike,
this was helpfull: I added
main_memory.pdflatex = 5000000
to path to/texlive/2011/texmf.cnf, updated all format files and
compilation works.
For me it is still a little mysterious how this overload could happen: I
had a compilable 380 page version and I only changed the organisation of
the text: I cut one large chapter in four different ones, changed some
headings from lower to higher orders subsubsection -> subsection,
subsection ->section, but did not change the text itself. What I had to
do, to add optional titles where mathcode or boldface is used in
heading. But that has obviously exceeded pdflatex's capacity.
